ok so i know there is alot of post about this and i've researched all post that i could find and nuh really fit my problem excactly so please post any possible problems or fixs thanks.

so here my situtation 02 protege 5, started having problems with a/c not working in 2 and 3 postions, then not working in 2,3, and 4 only postion 1. so call up jason at mazdaonline described prob to him he suggested that the blower resitor but then said it was prob the fan control so bought it, damn 200 bucks, put it in this morning and a/c blows on all speeds. so at that point i figured it was fixed and didnt really think about anything and so started to put everything back together, but before i did that ran up to the bank and left the car running with the a/c on full blast when i return to the car it was like a sonna* my a/c temp guage i had in the vent said it was about 82 degrees to i came back to the shop and i took about 2 miles before cool air started coming back through the vents. since the control unit wasnt fully installed back for some reason a touched the wires on the back and damn smokin hot mainly the black heavier gauged wire and plug was clearly alittle melted.
So if anyone has any reasoning on was is going on please help
thanks

hot wire and melting = short or high amerage to over come the design of the wire.

u need to get the wire schematic and trace down where that wire leads to. in most cases u need to change out that single wire or the whole wire harness. not a good idea to leave a defective wire and later lead to a fire in the car.

yeah this is what im worried about. what,s weird about it is the wire wasnt getting hot with old ac unit that was flickering and not working on 2,3,4 settings.

No but it's an easy and cheap fix.

It would eliminate one possibility fast...

Behind the glovebox. Many wires, 2 screws. 1 Plug, 5 minutes, $15.00

damn 15 bucks you got a part number for it i called my dealer today they said 39 bucks and called it the blower reisitor

My wires get hot too...so I assume this is normal on our cars. One thing that MIGHT cause the melting is this:

To find my problem with the A/C, i decided to by-pass the blower switch all together. So I unplugged the black wire and 1 other wire that controls fan speed 2. I touched the wires together, thus by-passing the switch. The fan went on, but there was sparking as the wires touched. This is normal if you lightly press the 2 wires together. I smelled burning after doing this a few times. Is it possible that if your wires aren't solidly grabbing the contact pin of the fan switch, that you could be getting intermittent sparking?? Try the plier trick to squeeze the contacts closed, it may just be your solution... and let us know!

how did you bypass it??

Yes, I am using the fan switch. I only bypassed it momentarily to see if the switch was the culprit for my flickering A/C light. It was not.
