2002 Mazda Protege ES
Installed a set of 4-1 headers. Went on like a breeze except 2 things. First the EGR setup was all wrong, you can see what I had to do in the pictures, NO it dosnt line up straight, YES it is croos-threaded, but it works and thats all I wanted. Second, there is kinda an odd sound now, thought it was an exhaust leak but now im not too sure. Also started wrapping interior pieces in 3M carbon fiber wrap

The handle was kinda hard, but it looks much better in the car, ill put up some pics of the interior when its finished
 
nice!! so you had to cut a piece of the egr inlet pipe and used an union? and also is that the after cat o2 sensor that you have with the non fouler trick ? if so where is the first o2 censor?
 
Yea I had to cut part of the inlet pipe to make room and cut a union as thin as I could while still keeping it functional, unfortunately the was little to no room to maneuver so it had to be threaded in crooked. Yea I did the nonfouler on both, first one you can see in the second pic, second one you can kinda see in the third pic (upper right hand corner ((its cut off a lil)))

so do the non fouler trick work for you? I thought that you only needed the nonfouler on the after cat o2 sensor.. I tried last summer since I have a cell for a cat below threshold.. but the cell came back. So if the cat is actually bad I am thinking on replacing it with a header instead of getting a new cat.

Ive heard of people doing it both ways so I figured Id just do both to be safe, and no CEL so far, however I have heard of people having it come on after a couple hundred miles, so ill have to wait and see
 
you dont really need that egr to be hooked up.. i wuda jist capped it off at the header njist run a breather on the egr pipe from the IM.. thats what i had doo since the hiboost manifold didnt have a egr hookup lol
 
Yea if what I did didnt work, I was just gon do that and cap it off, but this seems to work pretty good.
 
Oh no its the engine bay police!! Um well I did wipe her down a little after everything was done, but on the other hand it is an engine bay and its going to get dirty, no sense in wasting a crap ton of time and energy detailing it when its just gonna get dirty in a couple months again.
 
did you install a new donut gasket onto the header? just from the video it looks like it's leaking, but doesn't really sound like it.

also that egr setup looks messed. theres no way it seals properly if it's not straight.
 
Yea well the connection with the donut gasket closed up a lot more after a few miles and yes I agree it doesn't seem to be leaking. The EGR is messed up but I can attest that it is sealed properly (no leaks that is ;)) Looks like ill be taking the first nonfouler off too, thnx for the clarification!
 
The frustration never ends. Took her for a spin and it def. does not sound right, and under heavy acceleration I can hear the headers rattling against the oil pan, looks like its going to be a late night trying to get everything adjusted. To me .... it seems like the header end does not sit flush against the stock exhaust piping, if I loosen the header up and wiggle it around until it does it just seems like it will pull aeay when I tighten it to the engine head again taking into account that the spring/bolt connection does not allow for both sides to be tightened all the way to one another. Ugh i just dont know. SUGGESTIONS?
 
Ok so I just spent a couple hours and this is what I did. Removed the extra nonfouler which I didnt need. Straightened the EGR pipes so that they line up correctly and created a "collar and leash" to keep the header flange from touching the oil pan. (See attached pictures)

Not too knowledgeable about the workings of exhaust so let me know if what I did isnt good for the header. If this is a "keeper" of a fix then any suggestions on some sort of heat resistant padding to put between it and the header pipe, i ask because i can hear it rattling when accelerating from stops and at idle.

Also a sneak peak at the new setup: Red pin-striping and red lip on the rims, she REALLY needs a bath, I know, and it was shot at night so the quality sux, but I suppose thats why they call it a sneak peak

^^^ One last bump to see what anyone has to say about what I did to keep the header flange from touching the oil pan. Good, bad, stupid, ugly, smart ??
