Man that sucks. The head is very soft. I would be afraid you would mess up the hole trying to chisel it off. Although you could repair it later with a helicoil perhaps.

It's going to take a while but I would use a single ended hack saw, which I've used for stuff like this in the past.

The bolts are also very weak, I've ripped the head off of one with just a tiny 10mm combo wrench. You could try just tightening it down, and it might just break right off.

Hmm over tighting may work. I think the the hack saw would cause me to break something else-aka punching the windshield out in anger.

Have someone torch it red hot and then knock it off. Take the rest of the bolts off and remove the manifold. Drill out the stuck bolt and then use a tap/thread kit to re-use the hole and go one size bigger. Then all you have to is get a bigger bolt to fit and put back with better nuts and or bolts.

Just get a mini grinder and Grind that Nugget right off the car and be done with it! After its girnded off rent a Tap and Die set from Autozone and while your at it go to Harbor Freight Tools and and buy a mini Grinder or a Dremel tool there like $15.00 that will save you hours of work!

I would say drill it
Drilling is the last resort that's if all else fails i would say after you grind off the Head of the bolt with a grinder just grind down the Bolt itself into the shape of a nut and sparay it with PB blaster and let it sit for a little and then turn it with a Pair of Pliers and losten it ! I bet you that will work!

i would have to agree if your going to drill makesure the manifold is off this head is soft and you can mess it up easily..

just grab it with a big set of plyers. Use 2 metal rods (i take the rods for floor jack kits) and slip them over the plyers arms to extend the length of the plyers arms so you have like foot long plyer handles for hella torque. Then just grip like you mean it and turn. I am yet to not get a bolt out with this method. I used plyers large enough to compress brake caliper pistons. they have so much torque with the extended arms that you could almost crush a bolt from squeezing it so tight lol i think they are technically called channel locks and you can buy em everywhere tools are sold for very little money.

if there is not enough room for plyers then just grind the head off & pull the manifold away from the motor and you will have more than enough room to spray it down with chems and grab it.

or if you have access to a welder (even a bad one) you can take a nut and easily weld it to the rounded bolt. then just remove easily.

if you dont have a welder, you could get a car battery you dont care about, some jumper cables, and a nickle or coat hanger and weld it yourself, but remember eye safety and thick gloves. ask a friend who welds for more indo.
