That is correct, you do have to remove the passenger front axle in order to remove the PTU but you put it back on afterwards.

Usually it is the transmission splines that give first as they rust and get destroyed into little rust powder, the chewed splines in the TC is the result of the pieces of metal in the transmission's output that runs around in there. The TC slips and then it is pretty much over.

looking at the splines, i am afraid your transmission splines will be shot too, your new transfer case will probably not be usefull for long

so do i, seems like the fuel in the fuel lines turns into fumes or you don't have any fuel pressure. Could be a faulty fuel pump or hose inside the tank. Check out the manual and see if there is a way to monitorize the fuel pressure
